I have located the clonk sound and its coming from the rear diff, when i cycle through the gears, foot on brake engine running, and put it into  Drive there is a loud clonk. the van seem to run okay but obviously something is not right.  any ideas as to what this is and how to fix it ?

Have you checked your UJ's? Get underneath with a torch, grasp the prop shaft firmly, and twist it while looking at the spider(s). You'll see and feel any movement in the two halves. There shouldn't be any. There is usually a bit of back-lash inside the diff, but it shouldn't be excessive. I have a little play in my front propshaft UJ's, but as they don't get much use, I've just re-greased them for now. Rear UJ's also greased, but they were nice and tight as I have replaced them previously.

I did my own - first time I've done this job. I have good circlip pliers and lots of tools, clamps, vices etc, but I wouldn't call it an easy job. Probably easier to take off the prop-shaft and take it to someone for whom the job is routine - they'd probably do both ends in an hour. It took me 3+!

If you have a large vice, changing the UJ assembly is quite straight forward.

You will need a vice and two sockets a 24mm and a 13mm, you put the sockets one on either end of the prop knuckle and press the assembly about 3mm out, this will reveal the retaining clip which you pull out with a pair of mole grips (you can not get it out with circling pliers).

Once the clip is free, continue pressing until thre needle bearing cap is free, then repeat the process for the rest.

When reassembling the new joint just press together with vice guards and the vice, the needle bearings will stay in place as they are pre- packed with grease.

When you are swinging the prop shaft around it is easy to whack the splined gearbox end, so I wrapped it with tape for protection.

I have lots of pictures but I am unable to resize them, so it is pointless posting them up.

Well i've changed the oil in the rear diff and now the sound has softened considerably, the old oil was pretty rank, it was a definite harsh metal clonk when i put it into drive, so i am thinking low oil and UJ's ?

Oh and the good news is that cycling through all the gears seems to have sorted the 4WD problem, i can now drive it in two wheel drive without wind up  Very Happy   slowly making my way through all the neglect  Laughing
